Process Engineering and Cost Optimization

Following the successful validation phase, comprehensive evaluations are conducted to finalize the selection of materials and manufacturing methods for the initial production run. Frequently, a decision is reached to commence production using one specific material or method, with the understanding that an alternative approach will be phased in as production volumes escalate. Detailed production strategies are formulated to steer manufacturing methods towards greater cost efficiency, elevated quality standards, and/or prolonged product lifespan.

The implementation of these strategies is guided by input from the engineering team, subject to design control approval from either MTH or the customer. Our approach at MTH is rooted in the principle of sharing volume-related cost savings with our OEM customers as they become evident. At this stage of the process, MTH has amassed a wealth of information, which empowers us to present the final proposal to the customer with unwavering confidence in both the product's performance and its cost-effectiveness.

Mold Making

Prototyping Excellence

MTH employs a diverse range of methodologies and protocols to effectively develop prototypes. Our approach involves crafting our own sand castings in conjunction with our sister company, P&W Foundry, or sourcing high-precision investment castings from an external foundry through our established partnership for swift turnaround. Bolstering these foundry operations, our adept design team seamlessly transforms solid model design layouts into 3D pattern or mold designs. These molds, integral to investment casting wax patterns, or patterns vital for sand foundry purposes, are directly generated from the 3D solid models via a sophisticated CAM system, which feeds into a dedicated computer-controlled vertical machining center, strategically located within our in-house tool room.

MTH possesses the capability to fabricate wax investment casting patterns using our proprietary injection-molding machine. Alternatively, we can promptly instruct our affiliated foundry to produce prototype green sand castings on the same day. When expediency or evolving design dynamics warrant special attention, we leverage our state-of-the-art rapid prototyping machine to craft investment casting wax patterns directly from the solid model part geometry, sans any dimension loss or the need for costly tooling.

Furthermore, our dedicated tool room and model shop manufacture supplementary components and machine castings upon arrival, culminating in the construction of engineering models tailored for comprehensive testing. Prior to finalizing the design, our accomplished chief toolmaker and tool designers utilize these prototype components to ascertain the most effective manufacturing methods, as well as the optimal tooling and holding equipment required for seamless production manufacturing.

Development Testing and Validation

Following the assembly of engineering prototypes, a rigorous testing phase ensues to gauge their adherence to the outlined performance requisites of the proposed design. Concurrently, a comprehensive evaluation takes place to ascertain alignment with any additional criteria set forth by either MTH or the client's engineering team, encompassing factors like form and fit. Whenever feasible, bespoke testing fixtures or equipment are conceived and constructed during the prototype evaluation. Alternatively, in some cases, the client's existing equipment may be utilized to validate the design's efficacy.

During this juncture, Manufacturing Engineering seizes the opportunity to meticulously analyze and formulate designs for production assembly and testing equipment, gearing up for the impending transition to full production status. In accordance with customer preferences and the specific operating parameters and fluid attributes delineated for the application, tests such as MTBF (Mean Time Between Failures) or other pertinent evaluations are undertaken. We actively encourage clients to furnish production samples of their equipment and the actual test fluids whenever feasible. This approach enhances the certainty regarding the suitability and dependability of the product design, thereby surpassing stipulated requirements.

Advanced Manufacturing Facilities and Equipment

Our arsenal includes robotic loading systems, live tooling, multi-head lathes, and other state-of-the-art multitasking manufacturing technologies. These innovations play a crucial role in curbing manufacturing expenses while elevating part precision and quality.

In tandem with new pump design, all proposed manufacturing equipment and facilities undergo meticulous scrutiny to ensure they possess the necessary capacity and capabilities. Our comprehensive facilities comprise a bronze and aluminum green sand foundry, a pattern/mold making workshop, and a comprehensive metal fabrication facility. These additions greatly enhance our ability to regulate product excellence, cost-effectiveness, and design intricacies.

For instance, consider the case of a novel brazed-together vertical seal-less pump design. A meticulous manufacturing assessment revealed that incorporating a high-volume production brazing machine would substantially enhance the quality and consistency of brazed joints, concurrently reducing the overall unit cost. These savings have enabled MTH to broaden the application of this product to other uses, consequently amplifying volume and driving down costs even more. This stands as a prime illustration of how our tenets of vertical integration and concurrent engineering are propelling MTH's expansion within the pumping industry.

Assembly and Rigorous Testing

MTH has consistently adhered to the principle of assembling and thoroughly testing every single pump product prior to their departure from our factory. In numerous cases, we have formulated precise testing protocols and certifications tailored to fulfill our customers' requisites. Each unit conforms to well-defined testing specifications or is subjected to evaluation within our internal quality review system.

While our commitment to utilizing standardized pump components whenever technically feasible streamlines the assembly and testing of most new products using existing equipment, the introduction of novel products occasionally necessitates the establishment of fresh facilities and procedures. As a case in point, during the period spanning 1999 through 2000, we procured and revitalized an entirely new facility. Simultaneously, we engineered and constructed new equipment to fabricate, assemble, and test seal-less canned motor pumps. In its current layout, this facility is capable of producing up to 100 X Series pumps per week. However, we are actively strategizing the integration of additional stations to accommodate new pump sizes and horsepower ratings. This proactive approach anticipates the significant expansion of the X Series and other seal-less pumps into diverse applications in the years to come.

Each X Series unit undergoes meticulous testing using the specific fluid prescribed by the customer. The ensuing test curve captures electronically recorded data, including power input, flow rate, and pressure, cataloged by date and serial number. This robust testing protocol has demonstrated its efficacy, underscored by the remarkable reliability of these units. For instance, over the period spanning 1997 to 2004, more than 800 X41 units were dispatched to the field, yielding a flawless track record devoid of reported issues.
